What to Do When the Gap Exceeds 1/4 Inch
The gap between two drywall panels directly determines whether your paper tape will hold. Too many installers just spread compound over any gap and press the tape in – that's the most common mistake, and the most common reason for rework. drywall joint paper works perfectly on standard joints, but it has a clear limit when seam gaps get too wide.

1/4 inch (about 6.35mm) is an important dividing line
When the gap is less than 1/4 inch, it can be applied normally: spread a layer of compound over the gap, embed the tape, and press it flat. The compound seeps into the gap and, once dry, forms a solid monolithic bond with the tape.
But when the gap exceeds 1/4 inch, you cannot apply paper tape directly. Compound shrinks as it dries. The wider the gap, the thicker the compound layer underneath the tape, and the greater the shrinkage. The result is either a visible depression or – worse – a hollow void beneath the tape. It may look flat at first, but the bond is compromised, and cracking is almost certain.
The correct two‑step approach
Step one – fill first. Use a setting‑type joint compound or a dedicated filler to fill the wide gap flat. Press it in firmly, leaving the surface slightly concave (not raised above the board). Allow at least 24 hours for the fill layer to dry and stabilize. Once dry, lightly sand the filled surface with fine sandpaper or a sanding sponge to remove fuzz and dust – this significantly improves the adhesion of the subsequent paper tape.
Step two – tape afterwards. Apply a thin skim coat of compound over the sanded filler as a bonding layer, then embed the paper tape as usual, pressing it flat with a knife. The gap is now solid, and the tape only has to cover a clean, stable joint. Shrinkage stress is greatly reduced, so cracking is no longer a concern.
If the gap exceeds 1/2 inch (about 12.7mm), back the gap with a strip of drywall or foam backer rod before filling. Otherwise the filler layer will be too thick, and even two‑coat filling may not prevent cracking.
Remember: paper tape is not designed to span a canyon. It excels at turning two properly aligned drywall panels into one invisible seam. If the gap is wide – fill, sand, then tape. Three steps, a decade of reliability. Always respect the limits of drywall joint paper for long-term crack-free results.
